He once told me he puts a 14 pixel larger image of black and then makes the cut line 10 pixels larger than the image so there is a 4 extra pixel safety margin for cutting. P.s. I can't wait till he has cut files for older minis because without the photoshop reward it's quite difficult to get right.

The foreground is the mini image itself, the second layer is a black silhouette slightly thicker than the mini with open sections as appropriate for details like leg stances, the inner curve of the orc axe blade, etc. The black image should be fairly easy to work with Silhouette Studio's trace function, far better than the multicolored mini.

Kind of off topic question - but would you ever be willing to do a tutorial on how you get your silhouette files cut lines to line up so well? I've used trace to do print and cut before on some of your older releases (namely goblins and skeletons) and I can never get it to trace as nicely as you do.
