In addition to the notorious helmet kick mentioned by Patrick, Viggo almost died during filming of Two Towers. The river on which they did the river float scene with Viggo reaches a fork at a certain point. When the divers inspected the stretch of river they were planning to film on, they failed to notice that the large rock splitting the river had a deep undercut underneath it. As Viggo floated "unconscious" down the river, he drifted a bit too close to the rock and the current sucked him underneath it, trapping him there. He barely managed to escape. Even today, when asked, he recalls this as the closest he's ever come to dying on set. Additionally, during the Helm's Deep sequence filming, he got hit in the face by an orc sword which snapped one of his front teeth off at the root. Two Towers also clocked some injuries to the baddies. Stephen Ure (who played Grishnákh, the orc Merry kicks in the face) unfortunately ACTUALLY got kicked in the face in that scene. Dominic Monaghan misjudged the kick and actually landed quite a hard hit square in the middle of the man's face, breaking his nose.

It's interesting that they showed Gandalf with one of those cloaks when they reunited with him. In the book, the same eagle that rescued him from the top of Saruman's tower also came for him at the top of the mountain and flew him to Lothlorien where Galadriel helped him recover. I wonder if they had shot some scenes showing that, and decided later to cut them.

You have to remember the cloaks were given to them by the elves. They have the power to hide them "from unfriendly eyes", as stated in the first film.

It's an unofficial rule of the Internet that someone has to relay this story when a reactor watches The Two Towers, so I guess I'll do it this time :) In the scene where Aragorn kicks the orc helmet and screams, Viggo Mortenson broke his toe on the kick so that scream was legit. I'm so glad you're watching the Extended Editions, they tell a richer story than the theatrical versions. And while they definitely feel long, they never feel slow. One of the things that impresses me so much about these movies is how frightening the Nazgul still are even 20 year later. A simple yet effective costume design, and excellent performances by the people in the suits, you really feel the same terror that the characters on screen feel when the Nazgul show up. If I have one complaint about how Peter Jackson changed things when making these movies, it was how he turned Gimli into so much of a comic relief character. He's much more soulful in the books. But honestly that's my only major complaint about this adaptation.
